Yeah boy, this showed up today, it has had the flange cut off it for some reason so I bought a staino flange off ebay, it's only tacked on at the moment till I test it in the car but it looks like there is going to be heaps of room around it. The wastegate pipe is massive, 60mm, I was hoping to run the 44mm Tial gate that I used to have on the 26 so I'll make up an adaptor rather than cutting the pipe off etc etc or possibly buy another cheap fake HKS 60mm gate.
I've been thinking about going down in size for the exhaust housing, the intercooled FJ20s had a 0.48 housing which I've got one of, it should help get rid of a little bit of lag, James gave me some bits from his old turbo including the downpipe flange which I'll get a 3" v band for, the rest of the exhaust is only 2½" so I'll have to reduce it down where the cat used to be.

So I took Wal's advice and bought a 1/2" router (the cheapest 1/2" one they had at Bunnings) and bought a new 6mm radius bits, gave it a whirl tonight and it actually worked really really well, I was quite surprised! Once I found the speed control and stepped it up a notch it worked even better. I went slightly too deep but I'll sand off the ridge at the top of the radius.
Also got this reducer for the wastegate, just need to get a new Tial inlet flange which hopefully I'll get if Jap Race are open tomorrow.

Couldn't figure out what to do with the inlet for the plenum, it originally had a flange on there but the inlet was about 45mm, there wasn't enough meat to cut it out to 2½" inch and still have the flange seal so I decided in the end just to weld a piece of 2½" tube to the inlet, this was a last resort as I was trying to avoid modifying it but it was the only way I could see it was going to work.
Mmm lots of meat to remove.
Also made up this adaptor to go from the 60mm square flange on the exhaust manifold to the 44mm Tial v band. The only steel I could find was either 5mm or 10mm thick and the 5mm was a lot easier as it was 75x5 flat bar and the flange is 75x75, I think it's far enough away from the collector that it won't bend with the heat. I just need something to make the square gasket out of, I've been thinking about trying to use some thin copper sheet, if anybody has any? Last thing I need before putting the manifold on is my new exhaust manifold gaskets that I ordered from Stewart Wilkins in Oz, I told him I wanted them before Christmas but for some reason there was like a week delay before they sent them so there is a pretty good chance I won't get them tomorrow.

Tried the manifold on the car, it moves the turbo away from the block heaps, I'm going to have to move the boost control solenoid and oil separator from their current position. I've sorted out the intercooler piping, I've got an idea for the downpipe which I think will work okay and will give me a 3" downpipe, I have to make a 3 bolt flange for the end of it. Wastegate pipe will pretty much be a straight pipe into the downpipe. I think the oil feed will fit still and I'll have to extend the oil return but that's pretty easy to do.
